Do Egg Counters Miss Doublets on Egg Belts?

A doublet is not an unusual event on an egg belt. Eggs can arrive touching, nearly touching, or side by side after transfer from a nest, cross conveyor or accumulator. When production records depend on a count pulse for every egg, the practical question is: do egg counters miss doublets? They can, particularly where the counter only sees one narrow line across the belt or where installation and belt presentation are poor.

The right answer is not that every counter will miss every pair. It depends on the sensing method, the spacing and orientation of the eggs, the belt width, line speed and the condition of the installation. A counting system designed to assess eggs across both belt directions has a better basis for separating adjacent eggs than a simple single-beam arrangement.

Do egg counters miss doublets?

A counter can register two eggs as one when its sensor receives a continuous blocked signal rather than two distinct egg events. This is most likely when eggs travel nose to tail with no visible gap, or when they touch and pass the sensing point as a single mass. If two eggs sit side by side on a wide belt, a sensor that monitors only one position across the belt may not identify the pair correctly at all.

Single-line sensing has an inherent limitation. It can detect that something crossed its beam, but it has limited information about the shape and position of that object. A pair of touching eggs may produce the same interruption as one egg, especially when the pair is aligned in the direction of travel.

This does not mean that every closely spaced pair causes an error. Natural egg movement often creates a small separation as the belt runs. The issue is that a farm cannot rely on that separation when accurate daily production totals, flock performance data and labour planning are based on the recorded count.

Why doublets occur on collection conveyors

Doublets are usually a product of egg flow rather than a fault in the counter. They can form where eggs merge from several collection belts, where transfer points bring eggs together, or where belt speed changes cause eggs to bunch. A dirty, worn or uneven belt can also affect how eggs roll and settle.

The highest-risk situations are generally at points where egg flow becomes less orderly. Eggs may queue at a transfer, be drawn together by belt vibration, or travel in several lanes across a wider conveyor. On a narrow belt, eggs often pass in a more controlled line. On a wide cross conveyor, spacing and position are less predictable.

Egg size also has an effect. A mixed flock or changing production stage can introduce more variation in egg dimensions. Counter settings and physical mounting that work acceptably for a consistent egg flow may need review if the conveyor begins carrying a broader size range or if the belt arrangement changes.

Two-dimensional detection provides more information

A two-dimensional infra-red egg counter monitors egg presentation in both the direction of travel and across the belt. This gives the counting electronics more information than a single sensing line. Instead of treating every beam interruption as one event, the system can assess whether the detected profile is consistent with one egg or with separate eggs passing close together.

This is particularly relevant for side-by-side eggs on wider conveyors. The counter needs to cover the active belt area and recognise eggs appearing at different positions across that area. The physical width of the counter must therefore match the conveyor it is installed on. A unit intended for a 10 cm belt is not a substitute for a system designed to monitor a 50 cm or 100 cm collection conveyor.

The same principle applies to eggs travelling close together in line. Where the detection arrangement can distinguish the contours and timing associated with adjacent eggs, it is less likely to compress the pair into a single count. The count output should then provide one pulse per detected egg for connection to a compatible farm monitoring or recording system.

A better counter still needs a sound installation

Counter technology cannot correct every mechanical issue upstream. Even a well-specified unit can produce avoidable discrepancies if it is mounted at the wrong height, out of square to the belt, or installed where eggs are bouncing and changing direction.

The sensing area must cover the belt correctly, with the counter securely mounted and aligned according to the installation guidance. Eggs should pass through the defined detection zone without striking guards, piling up or being obscured by loose material. A counting location immediately after a disruptive transfer point may be less suitable than a short distance downstream, where egg flow has stabilised.

Electrical installation also matters. The power supply, cable routing and pulse connection must meet the equipment specification. A clean count at the sensor is of limited value if pulses are lost, duplicated or interpreted incorrectly by the receiving controller. When investigating a reported counting issue, verify the counter output and the recording system separately.

Signs that doublets may be affecting the count

The most useful indication is a repeated difference between the automatic total and a controlled manual verification. One isolated variance does not prove a doublet issue. Counts can differ because of rejected eggs, eggs removed before the counter, line stoppages or errors in the data collection process.

Look for a pattern. If the variance rises during peak laying periods, when multiple belts feed a common conveyor, or after changes to belt speed, doublets and egg bunching are reasonable suspects. A short observation of the belt at the counter can be more revealing than comparing end-of-day totals alone.

During the check, watch how eggs approach the sensing point. Are they generally separated? Do they form pairs at a transfer? Are eggs travelling side by side outside the area covered by the counter? Is there dirt, dust or belt damage affecting the infra-red path? These observations identify whether the issue is sensor selection, installation, conveyor behaviour or downstream data handling.

Reducing missed doublets in practice

Start by matching the counter width to the conveyor width and the normal egg travel area. Full effective coverage is necessary on wide belts, particularly where eggs use multiple paths rather than a central lane. Do not select a narrow sensing arrangement simply because it can be physically fitted to a wider conveyor.

Next, choose a stable counting position. The best location is usually where eggs are moving consistently, with limited bounce and no persistent congestion. If a transfer point produces clustering, review the belt speeds, guides and transfer geometry before assuming the counter is at fault.

Keep the detection zone clean. Dust, feather debris and dirt can interfere with optical equipment or make routine inspection more difficult. Include the counter in the normal maintenance schedule, checking alignment, mounting security, sensor surfaces and cable condition.

Finally, validate the system under actual operating conditions. Compare a measured belt section or a timed sample against the recorded pulses, then repeat the test during both normal and high-flow periods. This is more useful than commissioning a counter only when the belt is running lightly and eggs are well spaced.

Accuracy is a system result

Egg counting accuracy is not determined by sensor design alone. It is the result of suitable detection technology, correct width selection, stable egg flow, disciplined installation and reliable connection to the farm's recording equipment. A two-dimensional counter reduces the risk that closely presented eggs are treated as one event, but it should be installed as part of a properly assessed collection line.

Where doublets are visible on the belt, treat them as an operational condition to be measured, not an unavoidable source of uncertain totals. A short on-line verification and an inspection of egg presentation will show whether the existing counter and its location are giving the production data the farm needs.
